AI-Powered Process Optimization
Alterra’s 110,000-square-foot plant in Seymour, Indiana, focuses on large-scale production of TPEs, polyolefin compounds and biopolymer compounds. The compounder runs nine twin-screw lines ranging in size from 26 to 103 mm, along wih a 125-mm kneader. Alterra has a current total capacity of 150 million lbs, with both a plant expansion and new lines planned for 2025 that will add another 50 million lbs of capacity.
The compounder has been using SmartChronos on its factory floor for more than five years. SmartChronos technology relies on a network of sensors on each machine that track parameters in real time, such as feeder rate, barrel temperatures, torque and much more, alerting the QC and production teams the instant a parameter falls out of spec so they in turn can text the operator to look at what’s going on.
Kiani notes that SmartChronos is an AI-driven data collection system that continuously monitors production variables to sustain optimal operating conditions. Utilizing SmartChronos Industry 4.0 technology, the compounder has been able to leverage real-time data analytics to:
- Detect process deviations instantly
- Alert operators via SMS and Microsoft Teams for timely corrective actions
- Minimize downtime by proactively identifying potential failures
- Optimize machine performance by adjusting settings based on historical data
“Our AI system (Alterra utilizes Claude and ChatGPT) analyzes thousands of data points every second, ensuring that process parameters remain within the ideal range. It continuously learns from past operations, making real-time adjustments to enhance efficiency,” Kiani says. “The ability to predict potential malfunctions before they occur is a game changer, reducing maintenance costs and extending equipment lifespan. This real-time monitoring and dynamic process control ensure manufacturing stability, reduce material waste and enhance operational efficiency across all production lines.”
